In this video, me and Gareth give welding a shot. We start by grinding out all the old rusty metal on the drivers sill and then fabricating the new metal ready for welding. Even the best plans sometimes result in total failure. From the parts being wrong, let down by powder coaters and to sum it all up losing the workshop in the process... Is this the end for us or the beginning? We aren’t too sure but time will tell.

permission to ask. My BMW E39 M52 engine consumes 5 liters of fuel when it is idle for 1 hour, is that correct or is there a problem with the engine?
Any updates on how well it held up?

I've snapped that many bolts round the back end of my scooby I've had to deploy a new tactic. been cutting the floor inside the car cutting the threads of and drilling out from above, it's actually loads easier 🤣
I read quite a few nightmare stories like this while researching the torque specs for it all. My worst nightmare is snapping one of the welded nuts in the chassis
Yo, does the waxoyl dry rubbery and thick like or does it stay all greasy?
It never totally sets/dries, it stays waxy/slightly sticky. If you have a compressor, then I recommend using Tetra underbody seal that I used in my latest video - you can also apply that with a brush though

i use a concoction of Por15 1/3 + rubberized gravelGaurd 1/3 + black rust paint 1/3 all components MUST be thinnable with the same type of thinner,..make sure you do NOT mix incompatible thinners
Looks good! I’ve bought a disposable overalls to spray mine as I learned that lesson when I did the other car and got covered haha!

Much better than the waxoyl in terms of finish. Time will tell whether it holds up though. How did yours hold up on the other car?
Held up fine, no cracking, shrinkage or breaking away and been on 3 years!
I had the very same struggle with those power steering lines on the classic Impreza. Later realized you can disconnect them further up and slide them both through the subframe while still connected to the steering rack. Will hopefully help if you ever need to take it out again. Love the vids 💜

It’s an Impreza, but it should be very similar, if not the same, on all year and models of Impreza and foresters

This worked for me but as soon as we had rain the whole headlight filled up again and it stopped working. Any tips on keeping the water out? These lights cost a fortune where I am. NZ. Thanks
Have you checked the whole unit to see if there’s any major holes/gaps anywhere that the water might be getting in? It might be worth putting silicone round the holes/gaps if you find anything obvious
Is there a Haynes Manual for the car might be worth checking? Other than that heres a comment for the algo.

Hi Jake, just sent you an email with some pics of where the connectors go. When it comes to reinstalling bolts in powder coated stuff I find it best to run a thread tap down first, I have a selection of decent quality ones from the likes of Presto and Apex (don’t buy Chinese rubbish), also like to put a bit of anti-seize on the bolt, will go in nicer and make it easier to remove in future should you need to!
Hi rich, I’ll check them out. I might have a thread tap kit laying around somewhere. I didn’t think about putting anti seize on the bolts, so I’ll get some ordered. Thanks for all the tips and advice 😅
@@slothgarage just make sure the taps are the right pitch, you’ll be able to compare the taps to the bolts to check.
Great video as always. I think it may be worth cleaning the rest of the thread hols in the subframe to make future work a tad easier. Ill attack it with a wire drill brush saturday if you want.

Get some brushable seam sealer and brush onto the welds before you underseal, it's not ideal but it'll fill the holes and last a long time.
Yeah I had some delivered not too long ago, so that’s on my to do list after the arches are welded

Actually you got the worse N47 engine. Funny you’re worrying about a fiddly oil filter. Good luck replacing the timing chain. I’ll stick with my pug engine clubman with a cambelt. 😅
Fantastic video - our 89 325i has an identical configuration and battery however the batteries do not appear to be mounted to the small panel but rather directly to the main board. Is that something you've heard of?

Haha can’t beat a good block of wood 😂! I’ve got the clutch to do on mine, got the engine nearly ready to remove to do it, I’ve got the rocker gaskets to do and want to do the front subframe etc hence easy to just remove the motor so I don’t have to bench press the gearbox 😂.
I knew it wasn’t space keeping blocks of wood 😂 yeah a lot of folk seem to opt for removing the motor instead and I can see why now lol. Thankfully, it wasn’t too difficult to pull gearbox back out and get that last flywheel bolt in, so onto the next job now!
Ha I bet you couldn’t believe it when you noticed that bolt missing , think I’d have had to go drink many beers 😂. I had a sulk the other day as I’ve found some corrosion in the rear arches where the sill is, so have to dig my welder out and repair that now ffs 🤦. How’s your welding coming along, are you winning?
No I couldn’t believe, but it’s a good job because I found a random bolt in the gearbox that must have fell in from when we was shaking the box into place. It would have no doubt took the whole block and box out lol. I know the feeling, I keep finding little rust patches all over, I’m just trying not to get carried away again. The left sill is about done now so I’ll show that in the next video. It’s much better than the first attempt I must admit, so after a bit of cleaning up, it’s on to the arches. Had to replace the gas bottle though, so my pocket has taken a bit of a hit this month.
Hi guys! Thanks for a great video - super helpfull! A few questions: On other RUclips videos where they replace the radiator on a m54 engine there is a thermostat at the bottom of the expansion tank ( mostly e46 videos). Is that not the case on an e39 in general, or is there a transmission cooling for all e39 automatic models which requires the thermostat ? Is the car on this video a manual or an automatic 525i? Greetings from Denmark

Hopefully yours isn’t as major as this as it’s made it a lot more difficult compared to say just doing a little patch. If you’ve got all the equipment then just give it ago off the car, welding is just one of those things than takes time to master.. we’ve got a long way to go but the other side is coming along nicely. We still need to clean up the side in the video though
how many kilometers to replace the petrol filter?
Looking on the forums, people seem to suggest anywhere from 30-60k miles (so roughly 50-100km, but mine was original and the car had nearly 150k. Might be worth taking a look underneath and checking the date, but if you’ve owned the car a while, you might as well just replace it.

Yeah I know it could do with being done properly, but i don’t have the time to kill now. It hasn’t helped that it’s been sat on damp ground/grass for almost 3 years. I’ve since took it all back and started again, this time with a slightly different approach and products in hopes it does a better job. The goal now is to get it running and rolling on its own steam asap and then just enjoy the car for what it is while it lasts

It was a degreaser called jizer by swarfega

I noticed on one of your old vids you wax oiled everything as a top coat, don't do that cause it never drys. Get some schultz (stone chip) the guns are about £15 and you need a little compressor but the finish is wayyy more professional. and use the red oxide as a primer not that direct to rust 👍🏼
Funny you mention it as I plan to use Tetrosyl shutz this time around. I’m not sure how much I’ll need but, you can get a 1 litre can with the gun attachment for £22 - I already have compressor back from the unit days so that saves some money. The forums suggest I should be adding another layer onto of the primer before undersealing though. What do you think?
@@slothgarage I'm not sure about another layer, (i spray wood for a job) but I sprayed my new sills with primer then shultz 2 years ago and they look good but the car still hasn't moved since😂 1 litre goes a long way and you have to spray thinners through straight after or buy a new gun every time like i do.
They'll look sound when they're on. I spray for a living and everything i do ends in disaster don't worry about it. God loves a tryer and hopes all we've got

Hopefully there’s some useful stuff to take away from the videos, but I’m still learning as I go. It would be nice to tear down a 93 you know, and by the time I’ve finished mine, I might actually have an idea of what I’m doing!
